The Prototyping Battle: Three Rounds of Refinement to Nail the Dimensions

Once the plan was set, the real test began.
When the first prototype came out, our in-house inspection revealed a troubling issue: a critical assembly dimension deviated by nearly 0.5 mm from the client’s drawing. That half-millimeter meant a key component simply wouldn’t fit — the product was functionally unusable. Pedro tested the sample in Portugal and confirmed the same finding: the dimensions were off.
We didn’t shy away. Our engineering team immediately dissected the entire sampling process and traced the root cause to an underestimated shrinkage factor during the manual post-processing stage. For such a non-standard, rare product, there were no existing process parameters to copy. The only way forward was to measure, recalibrate, and try again.
For the second prototype, we did two things differently: first, we optimized the machining path and added a compensation allowance to the critical dimensions; second, we inserted an intermediate inspection step after rough machining to verify the data before finishing. When the second sample arrived in Portugal, Pedro confirmed that the core dimension was now on target and assembly worked. However, he raised one more point: the curvature of a highly visible edge didn’t feel quite right. He wanted a subtle adjustment of 0.3 mm to the arc parameter.
Without hesitation, we initiated a third round of sampling. By fine-tuning the corresponding corner radius in the tooling, we precisely controlled that 0.3 mm curvature change without affecting the overall structure. After receiving the third sample, Pedro ran repeated assembly tests and finally sent the feedback we had been waiting for: “Perfect, this is exactly what I wanted.”
From dimension deviation in the first version, to functional compliance in the second, to tactile perfection in the third — not a single round was wasted. This ability to face problems head-on, quickly diagnose the root cause, and keep refining until precision is achieved is exactly what makes scarce custom products come to life.
